This was a project for the Seattle Knights, who were performing as characters from Lord of the Rings at Conventions throughout the Northwest during the trilogy craze.
The Uruk-Hai helm was originally sculpted in oil clay and a plaster mold was made. The actual helmets were cast in fiberglass and leather cheek pieces were added post casting. The two later production versions also had a crest added, made of styrene. They were finished in a dark enamel gun metal with fake aging added.
